Hey Blew! I was checking out your album! Nice ride! Very clean indeed!
Electrical is one of my weak points, but the only thing I know that would cause a wire to get warm and melt is if:
A: You are pulling too many amps through it, which means you need a heavier guage wire.
B: The wire is grounding somewhere in the circuit.
C: Somewhow somebody cross wired the circut which means you need a schematic to follow the wires. (Easy to google)
If you havn't messed with the wiring, I would start by tracing the wire as far back into the harness as you could looking for area's that the bare wire is exposed and could be touching another wire or even grounding out on a piece of sheet metal etc.
Hey, one last thing. I noticed you were in Mi. I'm near Lapeer Mi! Ever hear of the Michigan F-Body association? Huge F-body car show in Milford each Spring!

The Mallory does want to be hooked up to a resistance supply:
1) Your factory resistance wire or,
2) A 12 volt supply (if a car doesn't have a factory resistance wire) with an in-line ballast resistor.
With no resistance, the Mallory will start popping modules on you.
Get a test meter and see what the voltage is going into the coil.
And make sure the Mallory is wired correctly: Red to resistance supply, brown to engine ground, green to - terminal on coil.
1) Your factory resistance wire or,
2) A 12 volt supply (if a car doesn't have a factory resistance wire) with an in-line ballast resistor.
With no resistance, the Mallory will start popping modules on you.

Are you using the resistor wire with the ballast resistor?
What we did in the past was to replace the factory resistor wire with a 12 awg wire, then install a ballast resistor. The 12v power supply and the red wire should go to the one side of the resistor, the a single, 12 awg wire from the other side of the resistor to the + on the coil.
Also make sure your ground wire (brown) is grounded properly and not on a painted surface.
One other thing make sure you don't use a solid core spark plug wire, this will damage your system.

I am still using the cloth coated wire to the bal. resistor. Now the cloth coated wire doesn't seem to have a ballast in it ,, if it does it does not show, no larger section of wire? Looks like a normal wire but with cloth cover ?
Ground is good.

The factory resistor wire looks just like a piece of wire but has a cloth outer shield. That's your resistor wire.
What happens if you just remove the ballast resistor, have you tried that and does it still get hot?
Mallory says to either run just the factory resistor wire and no ballast resistor OR if there is no factory resistor wire, then you must run a ballast resistor.
I would not mix and match the resistor wire with the ballast resistor.
If for some reason you lost the Mallory instructions, you can go to Mallory's site and download them, that's what I just did.
